Transmission issue

Yeah my old torsional cover is still good
and if I have to pull out engine & flit it over to check transmission assembly .What sort of set up do you have need to flip the engine over (is there a bracket or special tool made for engine).

Not sure I just built a crate for shipping a head. Put it over the top of the engine and rolled her over to split her open.
 

Does the shift drum move freely or is the black cover interfering with its rotation ? Also are you rotating the transmission as you try to select gears ?

Good points and now that the clutch basket is off one can rotate the input shaft to check shifting. The block I have is apart I can't help but wonder if his black cover is just slightly rotated. Since the bolt holes have clearance in the. I only say this because you put the cover on and never check the two gps bolts until its time to install it. If its not before you drop the frame down then if its twisted within the clearance maybe one of the gps bolt hole coul be misaligned. Just thinking out loud hereand since it was a slightly used unit from a newer motor it was bolted in and functioning the only difference besides the bearings and color is the newer style gps sensor. Which I am not sure if it would matter?

The black cover isn't obstructing drive shaft spline movement , only one of the holes of gear shaft sensor is not aligned.
Does the detent wheel rotate whenever a gear is selected. It only seems to move back and forth between "0"&"2 "and when gear selector isn't engaged gear selector return fork aligned with "0" on detent spring.
I will try and rotate detent wheel today & see if it spins freely .That would indicate if drum is moving freely right?

Think I was able to loosen last time all the mounting bolts of the cover and see it moved a bit to align the hole but wasn't not able to get the bottom hole to align.

checked few moments ago with
>Power cylinders disconnected( outer clutch basket removed)
>Drive shaft/rear axle removed

Confirmed engagement of all 5 gears and input shaft spins freely when in neutral(doesn't spin torsional damper spline).

Mated the inner clutch drum onto to drive shaft and rotated the input shaft and the torsional damper output shaft rotates when in gear . In any gear the rotation is not smooth and there is intermittent locking when input shaft is rotated in direction of engine rotation.Also, if I rotate the input shaft counter clockwise there is some play (almost 30-45 degree)
Could burrs and minute chip on output shaft be causing this intermittent locking or a worn out dog gear

Please let me know what you guys think and video is 1st gear engaged, engine filled with oil and drive shaft removed.
 
Stuff the drive shaft on the splines (no Swing frame) so you can hold the rear output spline and rotate the input shaft counter clockwise like in the video and tell me what you feel on each end. Sound like the first gear dogs are not fully engaged if the clunking by you should be able to feel it on the drive shaft end. As the dog gear that locks in first is on the output shaft of the transmission.
below yellow first gear out put shaft. is locked to the shaft by dogs on the fifth gear (sliding gear) marked in Red output shaft.

 

made couple of checks
>engaged 1st gear and rotated output spline/drive shaft (clockwise facing torsional damper cover).It was very hard to rotate( with rattling sound seemed to be from center of transmission).At certain point it was not possible to rotate and it locked & hard to rotate even using a channel lock on drive shaft. If I rotated drive shaft counter clockwise it would rotate 2/3 of revolution before locking up.

>Put transmission in neutral and input shaft rotates smoothly but in neutral if I rotated the drive shaft, it would rotate input shaft as well and sounded similar to when 1st gear was engaged. The input shaft would rotate in either direction in neutral if drive shaft was rotated .
